11/5/97 5 Matched HS-801skins to HS-603 spars. Drilled, de-burred, smoothed edges. Sctratched up the HS-603 Channels because I took all the Vinyl coat off before finishing the edges. Will Leave Vinyl on as long a poss from now on.
11/6/97 4 De-burred and smoothed edges of HS-609. Dimpled HS-603 flanges.
11/7/97 3 Drilled HS-609 to the HS-603, drilled and fitted HS 412 & 413 brackets.
11/8/97 4 Drilled HS-411brackets and fitted it to the HS-603.
11/9/97 2 Primed HS-603, 609, & 411, 412, 413 brackets. Used "Extend" rust neutralizer on the steel, and SW 988 GBP Self Etching primer on the aluminum and steel. Used tape to mask the 146 Flange bearing.
11/10/97 2 Deburred and finish sanded the HS 411, 412, & 413 brackets. Sprayed with "Extend". For some reason I neglected to finish sand the steel parts, and had to redo them. Bought wood for jig, $140.00 #1 Kiln Dried 2x4s

11/12/97 1 Riveted HS-411/bearing assembley together Hand squeezing isn't that hard. Figuring out the rivet guages proved harder.
11/17/97 4 Riveted Rear HS Spar together Had to buck rivets because of my stitches. Bucking isn't that hard, just hold the gun firm against the rivet, and let the bar bounce.
11/18/97 3 Repaired botched rivet on HS-413 bracket, screwed down jig Drilled out hole in the 413 with a 5/32 bit, and put a D5-5 rivet in it. Spar looks sloppy with all the oil from the rivet gun on it.
11/19/97 2 Prepared HS-814 for cutting, cleaned and primed HS rear spar assembly Marked centerline on HS-814, scribed drill holes, used engineer's compass to mark curves on ends.

11/21/97 4 Fabricated HS-810 Need to use much larger circles when templating radiused edges. Just made the .5 diam using a .53 template.
11/23/97 2 Setup HS-802's for cutting Laid out 802's and scribed centerlines. Setup everything on jig and matched up with the 810 and 814 so I didn't screw anything up.
11/24/97 4 Fabricated HS-802's, setup for drilling to 810 and 814 Looks like I should just make the min edge distance with the fuse attach holes. Will know for sure tommorrow.

1/26/98 2 Cut the "ears" off the 814, drilled HS-404 ribs to front spar Ken Marscke says not to worry about the extra hole. I made all min distances from it, so it should be OK.

3/22/98 3 Drilled Rudder Stiffeners Made a drill jig from a piece of stiffener material. 1.5" spacing was too large, 1" spacing worked well. Need to remake 3 stiffeners.
3/23/98 3 Made 2 rudder stiffeners, drilled stiffeners to rudder skin Rivet spacing looks pretty good. Adjusted 1 hole. Offset stiffeners a little more then 1/8".

4/2/98 2 Riveted Rudder spar assembly Went ok. Rivets on horn need to be done with a hand squeezer or a gun. P-squeezer doesn't have enough depth. Had to drill one out 3 times, but finally got it with the hand squeezer.
4/9/98 1 Riveted Platenuts to spar Lowest platenut needs AN470AD4-9 rivets to properly set. Had to run a 3/8" bit through the horn assembly to get the rod end to go through straight.

11/16/98 3 Fitted HS, ready to drill use an .025 shim on the right 811 bar, and 5/32 shims under the rear spar. All looks good.
11/17/98 3 Pilot drilled HS to fuse Re-made wider shims. Pilot drilled HS first, then attached and drilled to fuse. Had to tweak holes a little.

1/4/99 3 Drilled VS to 812, set VS incedence Used Vans method of measuring between 2 strings to set incidence.
1/6/99 2 Final drilled VS, initial fitting of VS front spar Had to cut about 3/4" off the front spar. Need to shim 3/16" to make it match the HS spar, will use a 1/8" plate on the VS spar and a 1/16" plate on the HS spar. Whole thing would be easier if VS spar holes were left at 3/16" so clecos could be used to take it on and off. Undoing and redoing the 1/4" bolts stinks.
1/11/99 1 Fitted VS front spar, drilled front spar doubler plate
1/12/99 2 Drilled splice plate to VS, made shim for HS spar Am shimming VS spar with 2x.032 plates, as the thinner shim will rivet better. Don’t have any .063 sheet, may replace later. HS spar now gets the 1/8" plate.
1/13/99 3 Drilled VS front spar attach plate to HS I did it all wrong, but it came out fine. I drilled the pilot holes to 1/8 on the HS first on the bench, to make sure I had proper edge D, then I mounted the HS & VS. When I tried to dril from the front side of the HS, the 1/8" angle drill bit was too long! I had to drill through the 1/8" hole with a 3/32" bit, then open them up to 1/8" from the back, then open to 1/16". All came out fine, and it looks straight.

1/25/99 2 Mounted elevators Shop was broken into on 1/25. They took the bandsaw, grinder, sander, and hammer. No damage to the plane.
1/31/99 1 Removed VS and adjusted left elev Put new tools together. Left elevator does not rotate in the proper plane. Bearing adjustments didn't help. It may be close enough, will ask around.
2/1/99 2 Set elevator throws: 30 deg up, 25 deg down Still not sure what to do about the center bearing. Playing with the HEIM bearings helped a little, but didn’t fix it.
2/2/99 4 Drilled elevators through center bearing Put a very small load on the elevator to get it centered, and drilled it. It swings fine, no binding. Used a water level and measured from a level on the floor to get the tips even.
2/3/99 3 Drilled elevator horn pushrod attach holes Used a 3/4" center block with pilot holes drilled in it to keep the hole perpendicular. Worked great.
2/4/99 2 Installed control column and sticks, elevator bellcrank Steel weldment for the rear stick had to be sanded to fit in the column. Bronze bushings and column need to be reamed for a 1/4" bolt.
2/6/99 3 Finished stick installation, cut and primed elevator pushrod Bolts holding the sticks in is torqed until all sideplay is removed. Cut pushrod 1.5" longer to make sure it fits.
2/8/99 4 Installed Elevator rear pushrod Cut the rod 1.5" longer then the plans say, had to cut ~0.5" off to make it fit correctly.
2/9/99 3 Cut 839 & 840 pushrods Cut 840 too long, then cut it too short. Will have to get a new one eventually. Can set it up for now with short rod.

3/13/99 4 Re-ran rudder cables, adjusted rudder angle, shaved top of VS Rudder cables had to be re-run from the OUTSIDE of the fuse in the rear. Top of VS was shaved down to make the rudder HEIM measurements work.
3/15/99 3 Fabricated rudder stops, installed cable linkages to pedals Looks ok, cables exit fuse at a bad angle, fuse will have to be trimmed. Got 35deg of travel each way as per Scott M.

3/6/99 2 Flipped fuselage, and setup for mounting the gear Rudder cable fairings set up pretty good, will need some minor filling.
4/7/99 2 Drilled gear leg wear plates Not paying attention as usual, gear bracket needs to be drilled before the wear plate. Had to remove the powdercoating to get the bracket to fit properly, but I lucked out with perfectly centered holes, and the PP holes in the brackets will just line up.

4/14/99 2 Drilled inboard Gear brackets As usual, matchdrilled parts do not want to fit. Using a hand drill rounded out the holes a little, and the assemblys didn't want to line up properly.
4/15/99 4 Initial fitting of landing gear, engine inventory Engine arrived. Landing gear is going badly, nothing fits as it should, had to trim fuse skins back, and outboard wear plates look crooked when gear is all lined up.
4/28/99 1 Painted gear brackets, removed rivet heads Two 470 rivets were interfering with the outside wear plates on each side, so I had to grind off the heads. Will use set squares to align the gear tommorrow.
4/29/99 3 Aligned and installed landing gear outboard brackets Used the straightedges to get gear aligned, and drilled with bullet bits.

5/13/99 2 Torqued and sealed all landing gear bolts Steve helped. Cost me dinner and 12 Star Wars tickets. Torque seal was applied to all bolts.
5/22/99 5 Installed remaining landing gear bolts, checked torque on gear box bolts, initial fit fwd top skin Outboard gear bolts need more torque, I missed the value in the instructions. Several QB bolts were too loose.
5/24/99 3 Fit and drill fwd top skin Used band clamps & duct tape to get the fit right, and quick grips to hold the ends in place.
5/28/99 4 Fabricated instrument panel, and initial fit Doesn't fit correctly, siderails need to be trimmed slightly.
5/29/99 3 Installed instrument panel and rollover bar Panel is a sloppy fit, needed shimms on the sides. Will have to fill some gaps before painting.
6/14/99 2 Inventoried Finish kit, started fabricating front seat Cut one of the seat rails the wrong way. Need to get a new piece.

7/20/99 1 Fit rear seat, drilled and deburred Some trimming was necessary to get it to fit right. I'm still not 100% happy.

7/24/99 1 Dimpled forward top skin and bulkheads, measured for rollbar placement Rollbar is too small at the bottom. Fuse needs to be squeezed in, or bar needs to be bent out. Will check with the list.
7/26/99 2 C/S front skin holes, front baggage door Baggage door fits like crap. 1/4" too high at the front, 1/16" too high at the back. Vans says it can be forced into place when the inside skin is drilled to it.
8/2/99 3 Baggage door I think I know how it goes together, the plans are not very clear here. The hinge & reinforcing angle go the full length, notches need to be cut in the bulkhead doubler strips & rib for clearance. I cut the ribs into 3 pieces each so the door could lay down properly on the fuse. I will need to rivet doublers to fix them in the proper position.
8/4/99 3 Baggage Door Re-made the door hinge and support angle to the proper size (Full length of the door).

8/9/99 3 Riveted baggage door top skin, fitted door to fuselage Riveting was a hassle, used a flush set and bucking bar because I don't have an offset backrivet set. Initial fit looks good.
8/16/99 2 Filed baggage door to fit, drilled, dimpled, primed splice plates Reduced splice plate rivets from 5 to 3. 5 was too many holes to drill. Fit looks ok, bottom edge fits like hell. Will need some major adjusting.
8/17/99 2 Riveted baggage rib splice plates, then tore down baggage door I screwed the whole thing up, for some reason I had the ribs placed incorrectly, even though I remember reading how they go in the manual. Skin rivets were all drilled out and ribs were removed. New ones on order. No oblong holes, at least I'm good at taking rivets out.
8/24/99 1 Clamped rollbar in place I ordered 2 left side baggage skin ribs. Waiting for right side rib to arrive.
8/28/99 1 Drilled forward rollover bar Fits like hell, will need some tweaking to get a no-load fit.
9/2/99 2 Mounted forward roll bar Had to bend it in a few places to make it fit, still doesn't fit right.
9/6/99 2 Fabricated, c/s and primed center canopy frame rail 1/8" rivets in the last 6 holes, the rest get 3/32. No screws in the forward bent portion.
9/8/99 2 Riveted canopy center slide rail, drilled rail to fuse Fwd end of the rail lifted while drilling. I will either have to bend it further to get it in position, or put a screw on the end.
9/14/99 2 Fabricated canopy slider block and side rails Block was drilled all wrong, ordered a new one. I found out that the side rails must be trimmed to fit over the roll bar flange. This means cutting away the whole bottom section at that end.
9/16/99 2 Finished cutting forward ends of the canopy rails, fabricated new slide block New slide block looks great. The drill press made all the difference.
9/17/99 1 Cut slide rail to fit stop block
9/19/99 3 Bent canopy frame to proper shape, installed side rails Is it the proper shape? Who knows. I screwed all up drilling the side rails. Have a figure 8 hole on the longeron, will check if it's a problem.
9/20/99 1 Final drilled canopy side rails Came out fine. Figure-8 hole turned out to be a single #20 hole, and will work fine.
9/22/99 2 Mounted side rails Didn't get much done. Mounted side rails, played with slider. Getting ready to cut plexi.
9/23/99 1 Prepped canopy for fit and cut Refaced the workbench, cut some of the wrap off the canopy. I hope I don't crack this damn thing. Fitting it alone will be a difficult job.
9/6/99 2 Fluted, drilled, and riveted baggage ribs to baggage door Started marking centerline on canopy, but it's a 2 person job so I decided to prep the baggage ribs. I ended up going as far as riveting them.
10/10/99 4 Fitting canopy bubble Cutting went well, not as nerve wracking as I thought it would be. Front-top skin is interfereing with the slider frame and will have to be resolved. I asked the list.
10/11/99 3 Trimmed canopy bubble Cut the top-front skin away where it was interfereing as per other listers. Plexi bubble needs to be trimmed at the front to fit first, then finished off by trimming the back, then cutting the windshield free. Steve K. was a great help, really got me moving on it. I will have to scrape up some help for the rest of the bubble, he will be too busy.
